You need to distance yourself from your friend on this project. If you reassemble it and the job goes sour (which is likely) he will forget everything you told him that needed to be done. He will only remember you put it together. Either way it could wreck a "friendship".

Do the project.

Just present an estimate for a decent job that you're comfortable will survive, take it or leave it- and you haven't turned down the job.

So why do Chrome rings and a course cylinder wall finish curtail too much piston to wall clearance in your mind?

I think that the scary part is that he ran it for 20 miles and tore it down because it was "ticking". I'd do it if it was my motor but not a customer's. I can live with the results in my vehicle but I can't live with someone dogging me for doing exactly what he asked.

It will come back for the same reason & bite you in the ass, you dont need Cheap Charly customers like that

Of course .008 clearance will rattle.
i would bore it if it was any more than .005 over bore size.

There is a good chance the new pistons are smaller skirts than the old.
Ford would do that, up to .002 over from the factory, and if you get one of those then you pretty much HAVE to bore it, otherwise, THIS will happen.

So I think this was beat to death, but I will add one more version

1 - The guy would rev an engine for his buddies on the floor without knowing it had no oil pressure or made noise
2 - The guy would rev an engine on the floor for fun
3 - Wants to do something cheap or short cut (not a problem per se, not every engine has to last 100 years or win a NASCAR race, but when added to the other things)
4 - There is another cook in the kitchen who will be watching for this to fail
5 - That cook is family to the math problem
6 - Numbers 1-2 sort of show that this engine will be abused or misused so, it'll be a surprise when #3 doesn't last, heck even if done right it sounds like the poor engine is in for a bad life

I am all for building a cheap bone for the right guy if the risks are understood, but note, it's the RIGHT guy, one that won't walk away with your name on it, but when you add the complexities of this one with multiple people and some odd behavior, I wouldn't build it even IF he wanted to do it right.
